Most ceramic fiber board manufacturers are set up for standard products and bulk orders. When you ask for a custom shape in a small quantity, they either refuse or quote a price that makes the project impossible.
The Vacuum Forming Process
Vacuum forming is the key technology that makes custom ceramic fiber shapes possible. The process works like this:
- Slurry preparation — Ceramic fibers are mixed with water and inorganic binders to form a slurry
- Mold preparation — A metal mold is made to the shape of the finished part (for simple shapes, this can be done quickly; for complex shapes, a precision mold is required)
- Vacuum forming — The mold is submerged in the slurry, and vacuum is applied. The fibers are drawn onto the mold surface, building up a uniform layer
- Drying — The formed part is dried under controlled conditions to remove water without cracking
- Sintering — The part is fired at high temperature to strengthen the structure and remove any remaining organics (if present)
- Machining — The finished part is CNC machined to final dimensions, including holes, grooves, and other features
This process can produce custom vacuum formed ceramic fiber shapes with complex geometries that would be impossible to achieve by cutting flat boards.
CNC Machining for Precision Features
After vacuum forming, many parts need additional machining. CNC machined ceramic fiber components can be produced with:
- Holes — for thermocouples, heating elements, or mounting hardware
- Grooves — for gas flow channels or expansion joints
- Stepped edges — for overlapping joints or precise fits
- Curved surfaces — for cylindrical chambers or domed roofs
